From a Worn Sample to a New Cast Blade

When the OEM drawing is gone, plants send a scrap blade and ask for a copy. If the shop pours whatever the scanner saw, they pour the wear: a thin edge, a blocked hole, a bent tip. The scan is only the first measurement. The manufacturing model is the unused part — rebuilt from a sister blade, from remaining-life logic, or from recorded engineering judgement. Then comes the foundry, the coating and the inspections.

The chain we run is ordinary, and each step has a gate. Clean and inspect the sample. Scan it. Rebuild the nominal airfoil. If the blade is cooled, design the core; do not copy a blocked passage. Make the wax tooling, pour under vacuum, HIP if the specification says so, machine the fir-tree, coat, measure on a CMM, airflow-test if cooled. A page that only mentions “ابر نقاط و نرم‌افزار” has stopped at the first hour of a multi-week job.

Case — Worn Zorya or legacy sample, geometry can be rebuilt

A station sends one complete airfoil including the root. The trailing edge is thin, but a sister blade or remaining-life logic still shows unused thickness. Euroturbine scans, rebuilds the unused airfoil, designs a core if the blade is cooled — without copying a blocked hole — then pours, coats, measures on a CMM, and airflow-tests. That is the job. A page that only mentions “ابر نقاط” has stopped at hour one.

When we will not pour — three stops

Stop 1: remaining wall cannot support a rebuild to unused thickness. Pouring the thin edge copies the wear. Stop 2: cooling cannot be inferred — no sister, no old paper, holes blocked and no way to know the intended pattern. Stop 3: the sample is the wrong stage or the wrong frame. Then the honest options are to repair the rest of the set or wait for a better sample. That refusal is part of the service. Pouring a pretty, thin blade is not.

Is a 3D scan enough to manufacture?

No. You need the scan, a rebuild to unused geometry, and the inspection gates after the pour.

Can you reverse-engineer a vane segment the same way?

Yes. The gas-path throat area is part of the rebuild, not only the pretty airfoil.

How long does scan-to-cast take?

Scanning is days. The foundry is weeks. We put a date on the job after we have seen the sample, not before.
